It you get the front out first, there are notches you can stick some needlenose pliers into to twist. If you get the back out first, make sure you don't put any torque on the converter board. What I did was to remove the converter board and then I cut a US quarter in half and slipped it into...
IIRC, the old style head fit IMS17 sized optics/reflectors. If that's the case, then the McR20R-S is far too big. It fits in a new style (KL4-ish) KL1 just fine.
As for the tightening issue, maybe a bad solder joint?? It's hard to diagnose without pics, though you gave a fairly detailed...
I considered that before, but discarded the idea for some reason. I think I wanted maximum heatsinking capability for running the light at full blast continuously. Threading should have more surface area to transfer heat.
Do you think that a spacer would provide sufficient heatsinking?
